The Hanson brick factory is a £54 million facility with the capacity to produce 100 million bricks a year. The Midlands-based facility features a low energy, low waste production process, including a kiln heat recycling system to maximise heat recovery and reduce gas consumption.

Requirement

The construction of a new external yard facility for Hanson UK.

The enabling works involved ground improvement to the existing ground with the technique of stone Vibro pile columns over an area of 33,793m2. We also installed a box culvert 1.8m x 1.5m x 150m long with an outfall control manhole which stored the run of water from the slab. An open drainage channel was constructed in each phase with a total length of 488 linear m all of which had to be constructed on site. New lighting ducts were installed to provide light for the area connected to an existing substation.

The slab was 300mm thick with a total of 10,137m3 of concrete being used and was reinforced with four layers of Bam Tec steel totalling 782 tonnes with 35,000 dowel bars holding the joints together.

The work took place over five phases and as the facility was a live site, we had to co-ordinate the moving of 40 million bricks in stages so the ground improvement work could be completed. The 33,793m2 area was cut and filled using a Cat d6 Dozer including a guided laser so there would be no removal of material from site on the completion of work.

Result/outcomes

The new slab will support approximately 50 million bricks.
